Looking for some advice. Does anyone know what the limits are for the number of Protection Groups and total VMs it is recommended to have in a Recovery Plan? In a recent DR exercise we configured Recovery Plans to only have one protection group and associated VMs. Failover took an age via this route.

These are official limits of SRM 4.1:
Item Maximum
Protected virtual machines in total 1000
Protected virtual machines in a single protection group 500
Protection groups 150
Datastore groups 150
Simultaneously running recovery plans 3
Limits for datastore gruops and running recovery plans are soft and are not enforced (but not recommended).
The following paper will be helpful, it provides comparison of recovery times of different configurations:

Good advice provided above, my recommendation is the following.
You can still keep the same protection groups and create a protect all group and add all protection groups to it.
A protection group can be in more than one recovery group.
