I think I got the same error message last week, when I tried to convert a physical server with a 300GB Harddisk onto an ESX Storage with 1M Blocksize.

I think you have to change the Blocksize to 2M or 4M to convert Servers with bigger Hard Drives.

How big are all Server HardDrives in summary and what Block Size is set on your ESX Server ?
